Functional Verification and Performance Testing
After the basic design direction is confirmed, the focus shifts to verifying that components function as intended under real operating conditions. Functional prototypes — machined to dimensions and material specifications that match the intended production design — are subjected to mechanical testing, fluid flow validation, and environmental conditioning. For devices with moving parts, engineers test cycle life and wear characteristics. For fluid-handling devices, they verify flow rates and pressure ratings. This stage often requires multiple iterations of precision-machined components — valves, housings, seals, and connectors — because test results almost always drive refinements to tolerances, clearances, and material selections.
Concept Prototyping and Design Validation
Medical device engineers begin with CAD models and basic bench testing to define the form factor and basic functionality of a new device. But a digital model can't fully validate how a part will perform in actual use. Physical prototypes — often machined from aluminum, stainless steel, or engineering plastics like PEEK and Ultem — allow design teams to test form, fit, and function before locking the design. At this early stage, material compatibility with sterilization methods also starts to be evaluated — for example, confirming that a plastic housing can withstand repeated autoclave cycles without warping or discoloring.
